In this video, we show how far deformation can be controlled in a demanding bending process. The challenge was bending a 40x40 mm square tube with 1.5 mm thickness while maintaining full control of internal deformation. We designed an ST52 steel die with 56–58 HRC hardness, featuring crowned machining and optimized side margins. Additional improvements include a planed entry for progressive bending, an aluminum bronze counterform, and simple CNC programming for repeatability and precision. Result: bending up to 180°, controlled deformation, and a clean finish.

This aluminum profile, intended for the manufacture of boat windows, presented a very specific challenge: keeping its internal groove intact, where an insulating rubber seal would later be fitted. During the bending process, the groove could lose width, something the customer needed to avoid at all costs. The solution was to design a special die and insert a nylon piece inside the profile to prevent deformation during the process.
